Copper Lugs and Copper Terminal Lugs

We are manufacturers, suppliers, and exporters of Copper Lugs and Copper Terminal Lugs (Pressed Tube Type) from our production facility in India. Our copper terminal lugs are precision-formed components used to terminate copper conductors at electrical equipment terminals, bus bars, and switchgear connection points. Also known as copper cable lugs, copper compression lugs, copper crimping lugs, copper ring terminals, copper tongue terminals, copper solder lugs, copper battery terminals, and copper cable end terminals, these components are a fundamental element of every power cable termination in low, medium, and high-voltage electrical systems.
The pressed tube type copper lug consists of a tubular barrel section for crimping or soldering onto the conductor and a flat palm or tongue section with a hole for bolting to equipment terminals. Unlike cast or machined lugs, pressed tube type lugs are formed from seamless copper tube sections that are swaged, annealed, and then pressed to form the flat palm, delivering excellent mechanical strength, consistent wall thickness, and superior electrical conductivity.
Types of Copper Lugs We Manufacture
Standard Copper Cable Lugs (Pressed Tube): The most widely used type, available for conductor sizes from 6 mm² to 630 mm² (and equivalent AWG sizes from #8 to 750 kcmil). These have a tubular barrel for single-bolt conductor termination and a flat palm with a single hole in standard M4, M5, M6, M8, M10, M12, and M16 bolt hole sizes.
Two-Hole Palm Copper Lugs: Lugs with two bolt holes in the palm section for higher-current applications where dual-bolt connection reduces the thermal and electrical stress at the equipment terminal. Common in bus bar connections above 300 A.
Long Barrel Copper Lugs: Extended barrel length for use with fine-stranded flexible conductors or for applications requiring a longer crimp zone. Particularly important for marine, rolling stock, and flexing-cable applications.
Short Barrel Copper Lugs: Compact barrel versions for use in congested switchgear panels or where physical space at the termination is limited.
Uninsulated Copper Ring Terminals: Flat stamped ring terminals for small conductor sizes 0.5 mm² to 10 mm² used in control wiring, instrumentation, and automotive applications. These are pressed from copper strip rather than tube and crimped with ratchet crimp tools.
Tinned Copper Lugs: Electro-tinned tube type lugs for marine, coastal, and corrosive environment applications where the tin layer prevents copper oxidation and maintains low contact resistance over years of service.
Bi-Metal Copper-Aluminium Lugs: Lugs with a copper barrel and aluminium palm (friction welded) for connecting copper conductors to aluminium equipment terminals or bus bars, preventing galvanic corrosion at the junction.
Materials and Specifications
Our copper lugs are manufactured from high-purity electrolytic tough pitch copper (ETP Copper, CW004A / C11000) with a minimum copper content of 99.9% and electrical conductivity of 100% IACS. Tube material is sourced to BS EN 12449 and ASTM B75 specifications. Wall thickness is proportioned to the conductor cross-section in line with IEC 61238-1 and EN 50182 requirements. Tinned lugs carry a minimum 5–10 µm electrolytic tin coating. All lugs are tested per IEC 61238-1 (compression connectors for power cables) and BS 4579 (compression joints in copper conductors).
Conductor Size Range and Bolt Hole Sizes
We manufacture copper lugs for conductor cross-sections: 6, 10, 16, 25, 35, 50, 70, 95, 120, 150, 185, 240, 300, 400, 500, and 630 mm². Equivalent AWG sizes from #8 AWG to 750 kcmil are also stocked. Bolt hole (stud hole) diameters available: M4 (4 mm), M5 (5 mm), M6 (6 mm), M8 (8 mm), M10 (10 mm), M12 (12 mm), M16 (16 mm). Custom conductor-to-palm combinations are available on request where the standard pairing does not suit the installation requirement.
Manufacturing Process
Pressed tube copper lugs are manufactured through a multi-stage process: seamless copper tube is cut to length, annealed for softness and workability, inserted into progressive press tooling that swages the barrel to the correct internal diameter for the conductor size, simultaneously presses and forms the palm section from the tube wall, and pierces the bolt hole. The result is a single-piece lug with no weld, join, or seam in the conductor path. This seamless construction eliminates weak points and ensures maximum conductivity and mechanical strength. Tinned lugs pass through an electrolytic tin-plating bath after forming.
Applications
Copper terminal lugs are used in: power cable termination at transformers, switchgear, motor control centres, generators, and UPS systems; earthing and bonding systems in substations and industrial plants; battery cable connections in automotive, stationary battery banks, and UPS systems; marine cable terminations in ship distribution systems; photovoltaic (solar) cable terminations in inverter rooms; railway traction cable connections; overhead line conductor jointing; and panel wiring for control and instrumentation cables. Any application involving a power cable requires lugs at its termination points.

Why Choose Our Copper Lugs?
We have been supplying copper lugs to electrical contractors, switchgear manufacturers, cable assemblers, and utility companies for over 30 years. Our lugs are manufactured from certified ETP copper with full material traceability, tested per IEC 61238-1, and packaged in clearly labelled bulk packs with conductor size and bolt hole markings. We offer standard stocked sizes for immediate dispatch and can manufacture custom sizes within 2–3 weeks. Our export capability covers all major electrical markets globally with full compliance documentation.
Frequently Asked Questions (FAQ) – Copper Lugs and Terminal Lugs
What is the difference between a pressed tube copper lug and a cast copper lug?
A pressed tube lug is formed from seamless copper tube, giving a one-piece construction with no seams or joints in the current path. A cast lug is poured in a mould and may contain porosity or inclusions. Pressed tube lugs are generally preferred for their higher electrical conductivity, better mechanical strength, and more consistent quality.
What conductor sizes do your copper lugs cover?
We manufacture copper lugs for conductor cross-sections from 6 mm² up to 630 mm², and equivalent AWG sizes from #8 AWG to 750 kcmil. Custom barrel diameters can be produced for non-standard conductors.
Do you supply tinned copper lugs?
Yes, electro-tinned copper lugs with a minimum 5 µm tin coating are available across our full size range. Tinned lugs are recommended for marine, coastal, and humid environments where bare copper is prone to oxidation.
Are your copper lugs compliant with IEC 61238-1?
Yes, our copper compression lugs are tested and manufactured in compliance with IEC 61238-1, which specifies requirements for compression and mechanical connectors for power cables. We can provide test reports and certificates of conformity on request.
Can you supply bi-metal copper-aluminium lugs?
Yes, we supply bi-metal lugs with a copper barrel (for copper conductor termination) and an aluminium palm (for connection to aluminium bus bars or equipment terminals) joined by friction welding. These eliminate the risk of galvanic corrosion at the copper-aluminium interface.
What is your minimum order quantity for copper terminal lugs?
For standard stocked sizes, our minimum order is 50 pieces per size. For custom or non-standard sizes, minimum order is 500 pieces. Large volume blanket orders with scheduled releases are also accepted.
Do you export copper cable lugs internationally?
Yes, we export copper terminal lugs globally to markets including the UK, Germany, UAE, Saudi Arabia, South Africa, Australia, Singapore, and the USA. All export orders are accompanied by certificate of conformity, packing list, and material test certificate.
Can you manufacture copper lugs with a non-standard hole diameter?
Yes, we can supply lugs with any palm hole diameter from M4 to M20, including imperial sizes (1/4″, 5/16″, 3/8″, 1/2″). Non-standard combinations of conductor size and bolt hole size are accommodated with a small tooling surcharge depending on the deviation from standard tooling.
